I have a site at 6.0(18) with a "bad" SD card. I am going to swap as I have a new key in hand with license files swapped to it as well. I am going to format then recreate using 6.0(18) manager.

Whats the best procedure to swap the sd cards.

Unplug, swap, plug back in?

Shutdown card, swap, Startup card (not hard rebooting)?

Also, after a reboot, will it load a default config from the sd card?

I think it will keep the config but without the SD card the IP500v2 will keep running so login and open the config and do a save as just to be sure.

BAZINGA!

I'm not insane, my mother had me tested!

Put the config file (with new licences added) on the newly recreated card in the primary folder and call it config.cfg it will keep its config then :-)

Now thats the answer I was looking for! Thanks!
