This can be done by copying all the postscript files to a text editor in the order you want them and add the line
false 0 startjob pop
in between each ps file.
But this may be alright for a few files but if you're trying to combine a few hundred it maybe a little tedious!
The best way I find is by getting hold of ghostview: files gs704w32.exe and gsv43w.exe on http://www.cs.wisc.edu/~ghost/index.html

Surely, if you format your second (larger) drive with system files then copy the contents of the first to the second. Swap the two drives over so the larger is now the primary drive, it should boot up OK.
I can suggest that you try uninstalling both IE and OE and trying installing version 5 and see if that crashes first?
Alternatively, have you tried installing netscape with the messenger email client and downloading your emails that way to see what happens?
