I need to install a new DSM32+ into a working BCM400 R4.0 system. The DSM32+ will be installed into the expansion chassis/gateway. Do I need to power off the BCM and/or expansion chassis/gateway or can I simply set the switch settings and plug in without affecting other working modules? Is there a risk involved?

You need to power off, add the DSM32+, and power on.
